He had jumped a friend’s truck in a parking lot. Bad clamps, brief arc, no big deal or so he thought. Three days later the battery on his 2016 Jeep Wrangler had a distinct hot-plastic-and-acid smell, the headlights were noticeably brighter than normal, and he had three warning lights on the dash including the battery, stability control, and TPMS.
He attributed the warning lights to the battery and bought a new one. The new battery was at 14.6 volts two days after installation. It was at 15.4 volts the morning he brought the Wrangler to us.
We plugged in a multimeter before the engine had fully warmed up. At idle: 14.2 volts, normal. At 2,000 RPM: 16.2 volts. At 4,000 RPM: 16.8 volts. The alternator was in full runaway. The voltage regulator was gone, and it had taken the first battery with it before the owner realized what was happening.
What Normal Looks Like and What We Found
A healthy charging system on a 2016 Wrangler 3.6L maintains 13.8 to 14.7 volts across the full RPM range under normal electrical load. The voltage regulator inside the alternator maintains this range by modulating the field current through the alternator rotor winding, reducing field current when voltage rises and increasing it when voltage drops.
When the regulator fails open, meaning its internal control circuit stops limiting field current, the alternator produces maximum output at all RPM. Maximum output on the Wrangler’s alternator: approximately 17 volts under light electrical load at high RPM.

Above 14.8 volts, a conventional flooded lead-acid battery begins electrolysis of the electrolyte, converting the water in the electrolyte into hydrogen and oxygen gas. The bubbling and boiling he heard from the battery was this process, the battery venting hydrogen gas from the cells and losing water from the electrolyte. An AGM battery, which cannot vent like a flooded battery, swells internally under overcharge because the gas cannot escape. He had an AGM. His original battery had visibly bulged on the sides by the time we inspected it: a non-functional, internally shorted unit.
Inside the Alternator: What the Jump-Start Did
We pulled the alternator, removed the voltage regulator brush assembly from the rear housing, and examined the regulator circuit board under magnification.
The internal voltage regulator in this alternator contains a Zener diode as its primary voltage reference: a semiconductor component that conducts current only when voltage exceeds a specific threshold, which is how the regulator senses that charging voltage has exceeded the set point and needs to be reduced. The Zener diode on this unit was visibly damaged: a small dark burn mark on the component body and a hairline crack through the casing consistent with a transient voltage spike exceeding the component’s rating.
Adjacent to the Zener diode, the control transistor showed melted potting compound around its base leads. The potting compound is the black epoxy that encapsulates and protects the electronic components inside the regulator housing. Melted potting means the transistor generated enough localized heat to exceed the compound’s temperature rating, which occurs when a transistor fails into a short-circuit condition and dissipates its full rated power as heat.
What the jump-start did: When jump cables are connected with poor clamp contact and then disconnected while the engine is running, the alternator is suddenly isolated from the battery. The battery acts as a voltage buffer for the alternator, absorbing the pulsed DC output and smoothing the voltage. Without the battery in the circuit, the alternator’s output voltage spikes in a brief transient that can reach 30 to 50 volts depending on the load conditions. This inductive voltage spike, transmitted through the charging circuit, was sufficient to exceed the breakdown voltage of the Zener diode and destroy the transistor gate junction in the regulator.
The damage happened in microseconds during the cable disconnection. The Wrangler started normally, drove normally for three days while the alternator gradually destroyed the battery, and only then showed symptoms the owner could notice.
The Battery Damage
We tested the original AGM battery using a Midtronics conductance tester before removal. Internal resistance: 22 milliohms. A healthy AGM of the same capacity should read below 8 milliohms. The battery was operating at 275% of normal internal resistance, meaning it could no longer accept or deliver current efficiently. The overcharge had driven the battery into a state of sulfation and plate damage that is not reversible.
Physical inspection: the battery case had expanded approximately 4mm at the widest point on both long sides. AGM batteries are sealed and cannot vent, so overcharge gas pressure deforms the case. A case-swollen AGM is structurally compromised and should be treated as a disposal item regardless of what a load tester shows.
The PCM-Controlled Alternator Trap
One important note for anyone dealing with overcharging on a 2013 or newer vehicle: many modern vehicles use a PCM-controlled alternator where the powertrain computer directly manages the alternator field circuit through a dedicated control wire. On these systems, the alternator does not have a fully self-contained internal regulator. If the PCM loses the field control signal or outputs an incorrect duty cycle, the alternator can overcharge even with a brand-new alternator installed.
Replacing the alternator on a PCM-controlled charging system without first checking the field control wire signal will result in a new alternator that overcharges just as badly as the old one. We verify field control signal first on any overcharging complaint on a 2013-or-newer vehicle. The Wrangler uses a legacy self-contained regulator design, which is why alternator replacement was the correct single repair in this case.
Emergency Response: What to Do If This Happens to You
Two warning signs that your alternator is in voltage runaway while driving:
Sign 1: Headlights are noticeably brighter than normal. Halogen bulbs designed for 13.8 to 14.4 volts will glow significantly whiter and brighter at 16 volts and will burn out within hours. If your lights suddenly look brighter than usual, do not dismiss it.
Sign 2: Multiple unrelated warning lights illuminate simultaneously on a vehicle with no history of those warnings. Voltage regulators, ABS modules, TPMS receivers, and BCMs all operate within narrow voltage tolerances. When charging voltage spikes to 16 or 17 volts, multiple modules can log overvoltage faults simultaneously, causing a dashboard light display that looks like an electrical system meltdown.
Immediate action: Turn off all non-essential electrical loads (radio, heated seats, rear defroster), drive directly to a shop or pull over, do not turn the engine off and back on repeatedly. A voltage spike during engine restart on an overcharging system can damage additional electronics. The battery warning light combined with unusually bright headlights is sufficient to treat this as a stop-and-assess situation.
